Try as you might, but you can't fit a square peg through a round hole. You might however be able to fit a round peg through a square hole - and now you can make your own square hole using this nifty bit.

Holy cow that is genius! The slow motion is awesome, brilliant idea, very very cool.
 
Watch the oscillating mill head.
The bit alone in a standard press or drill would just make a round hole.
 
^^^Yeah but its still cool since it doesn't just trace out the square. Would be cool though if the bit itself moved side to side like that.
 
Sure beats doing it with a file I. Not sure I would buy the whole mill to be able to drill a square hole though..lol
 
There's a much easier way of doing that with CNC mill.

That depends on the material/thickness and how small you want the radius in the corners. This is leaving a small corner radius too,but I can't tell what size it is. Size for size,this would be better on a thicker material than milling. If you want the sharpest corner you can get then we go to the Wire EDM.
 
That is true and endmills do leave a big radius, no matter the size. It's just I hate the feeling of being shocked and the EDM wire has Zapped me more then a few times. Although it was my fault. But there so damn cool lol I can sit and watch it cut for the entire run time and be amazed if were not that busy. lol. Now the EDM sinkers thats a whole different coolness, the oil stinks though.
