So, having acquired a new motor for my latest project and making/taking many measurements, I've still ended up with a shaft that's too long..

Motor in question has an 8mm shaft, 30mm in length, I need it 5-6mm shorter, also needs the flat spot made longer.

My question is this,
What's the best method to cut the shaft and add a flat spot, I'm concerned about heat, (I know I could do this with an angle grinder) but this is a brand new motor and cost me too much to screw it up..!!

Whatever method I use I think I may need to buy tools to do it, so want to buy the correct tools once..
 
If ti was me id use a dremel to cut then use it to extend the flat spot. Whichever way you go dont forget to wrap the motor so you dont get metal dust or shavings in it.

I agree. You can get rotary tools pretty cheap these days.

I would match the flat spot first before you cut to length.

Masking or electrical tape the motor openings is the easiest way to cover it up.

I probably would be attempting the grinding with a rotary tool. I'm thinking an angle grinder would be too big for the job. As far as heat goes... that's going to be on the grinding wheel/stone you chose and how fast you go.
